I just now played back that scene with Quicktime, but on my monitor enlarged the window to 1553 x 652 pixels. Looks incredible. When using HB 0.8.5b1 my encoding frame rate when using the HB-Ipod preset is only 10-11 FPS. ( Sounds low. I get an avg. of 13 or so on my 2.0 G5, 10.5 if surfing the Net or something else. And that's with a 2-pass AppleTV preset. I have 150-167% CPU usage. Make sure you aren't doing anything else...

A proper test likely isn't an audio file, but rather a video file with a surround-sound audio track as part of it. The difference is the file container, and how it gets encoded (which is why we're all here, right) and further how AppleTV treats what its fed. So just find a relevant chapter on a DVD ...

When you first load the movie into the GUI, does it report it as anamorphic, and if it does, is that because you have preferences set to turn on anamorphic encoding automatically? If so, deselect that preference, quit HB. Launch HB again and load the movie again. Does it now still say Output = 640x3...
